Industrial & Manufacturing — Machine Wiring, PLC and Plant Security in Sydney

In manufacturing the cost of the work is never the cost of the work — it is the production you lose while it happens. We install, wire, program and commission plant for factories, workshops, warehouses and yards across Sydney and the Sutherland Shire, and we secure the same sites: machine and control work, PLC and HMI programming, three-phase power and switchboards, and the cameras, access control and alarms over the top. One licensed contractor, one shutdown window, one person accountable when a line does not restart.

Most industrial sites carry the same structural problem: the electrician does not touch the program and the programmer does not touch the wiring, so every fault becomes a scheduling exercise between two contractors who each believe the other caused it. Meanwhile the line is down. We close that gap — the crew that bolts the machine down and terminates the panel is the crew that loads the program and proves the I/O point by point.

The work runs from a single machine relocation to a full control system: positioning plant, running supply and isolation, building or reworking control panels, fitting VSDs, soft starters, sensors and safety devices, and writing or modifying PLC and HMI code on Siemens (S7 / TIA Portal), Allen-Bradley / Rockwell, Schneider Electric, Omron and Mitsubishi platforms. Undocumented relay logic from the 1990s, plant nobody has a backup for, a machine bought at auction with no drawings — ordinary jobs here, not exceptions.

The security half of the site is the same contract. Cameras over a production line and a loading dock, access control on the switchroom and store, a yard perimeter, an after-hours alarm zoned so the night shift can work in one building while the rest is armed — on Inner Range Integriti, Gallagher or Bosch, installed by the same team that did the switchboard. Holding NSW Security Master Licence 000108088 and NSW Electrical Contractor Licence 350318C in one business is what makes that a single quote rather than a coordination problem.

What makes a industrial job different

  1. The shutdown window is the whole project plan

    A factory does not schedule work; it schedules downtime and fits work inside it. We size the job against the window you actually have — a weekend, a Christmas shutdown, a night between shifts — and are honest at quote stage about whether the scope fits, because the failure mode is a line that does not restart on Monday. That means prefabricating panels in our workshop, having every part on site before the window opens, and agreeing in advance what the fallback is if something unexpected turns up.

  2. When the program is undocumented or locked

    The most expensive thing on an industrial site is a machine whose logic exists only inside a CPU nobody can read. Undocumented ladder, a superseded programming package, a password-protected PLC where the person who set it left in 2011 — common, and they change the cost of every subsequent job on that machine. We deal with them as their own scoped task: establish what can be read, document it, get a verified backup off the machine, then quote the actual work against a known starting point. Anything we touch is backed up before and after, versioned, and handed to you.

  3. Isolation, lockout and proving it before anyone works live

    Industrial work is high-energy work. Isolation points are identified and proven, lockout applied and verified, and stored energy — capacitors, accumulators, raised loads, pneumatics — discharged or restrained before anyone puts a hand in a panel. At commissioning, every input and output is checked against the drawings point by point rather than assumed from the last install. That is the reason nobody gets hurt on a job where the drawings turned out to be wrong.

  4. Machine safety is scoped honestly, including what we will not certify

    We work with safety circuits, interlocks, guard switches, light curtains and emergency stops as part of a risk-based approach, wired to the specification we are given. What we do not do is certify a machine as compliant with a standard we have not been engaged to assess. Where a formal risk assessment, a safety-function rating or third-party verification is required, we say so and work alongside your safety engineer. A contractor who calls a guard circuit compliant without the assessment behind it is selling you a liability.

  5. The switchboard usually decides what is possible

    New plant regularly arrives before anyone checks whether the board can feed it. Spare ways, fault level, supply capacity and whether the incoming service can carry the addition are the constraints that quietly govern the whole project, and the first thing we look at. Better to hear at the site visit that a board upgrade comes first than to discover it the weekend the machine is craned in.

  6. Plant and yard security that survives a factory environment

    Industrial security has its own problems: dust, vibration, wash-down, forklift traffic that destroys anything mounted below three metres, and a perimeter that is mostly fence line. Camera and reader selection is made against those conditions rather than off a commercial-office spec, and the alarm is zoned so a night shift in one building does not leave the rest unarmed. Access control on the switchroom, tool store and chemical store is usually the cheapest control with the largest effect.

  7. When it faults at 6 am, the number you call has to be the right one

    A tripping machine might be a failing contactor, a drive fault, a sensor out of adjustment or a logic problem, and the difference between diagnosing that in one visit or three is whether the person attending can open the panel, read the program and test the circuit. Where we have installed or documented the plant, we hold current drawings and a program backup — which turns a failed CPU into a hardware swap rather than a rebuild.

What a typical scope covers

  • Machine installation, relocation, positioning, power and isolation
  • Control-panel build and rework — prefabricated in our workshop where the window is tight
  • PLC and HMI programming, modification and fault-finding on Siemens, Allen-Bradley/Rockwell, Schneider, Omron and Mitsubishi
  • SCADA and operator interface screens, alarm lists and machine data brought out where you can see it
  • VSDs, soft starters, motor control, sensors, interlocks and safety circuits
  • Three-phase supply, sub-mains, switchboard upgrades and distribution
  • Program backup, versioning and as-built documentation handed over and kept off the machine
  • Plant and yard CCTV, access control on switchrooms, stores and gates, and zoned after-hours alarm
  • Data cabling, comms cabinets and network switching across a factory floor
  • Cable trenching and underground conduit between buildings, yards and outbuildings
  • Scheduled preventative maintenance — drives, contactors, thermal checks, safety-circuit testing and verified backups

How the work gets bought and delivered

  1. Site visit with the person who owns the downtime

    Free within 100 km of our Caringbah workshop. We look at the machine, the floor, the supply and the board — three-phase capacity, spare ways, isolation points, cable routes — and at what documentation exists for the current program. Bring the maintenance manager or production lead; the constraint that matters is the window, and only they know what it really is.

  2. Itemised quote against a defined window

    Priced ex-GST line by line: positioning, power, panel work, I/O, programming hours, commissioning and any security scope, with the assumed shutdown window written on the face of it — and if the scope will not fit that window, the quote says so. Panels are then built, wired out and tested in our workshop, and long-lead items ordered against the shutdown date with float, so the window is spent installing rather than waiting on a courier.

  3. Commissioning, certification and handover

    Isolation proven and lockout applied throughout. At power-up, every I/O point is checked against the drawings, safety circuits tested, the program backed up and versioned, operators walked through the HMI, and the electrical work certified with a CCEW before the machine runs production. As-built drawings and the program backup are handed to you. Optional servicing then keeps drives, contactors, thermal checks and safety-circuit testing current, with a verified backup held off the machine at every visit.

Compliance & licensing

All machine power, panel and field wiring is carried out under NSW Electrical Contractor Licence 350318C and designed with reference to the AS/NZS 3000 wiring rules, with a Certificate of Compliance for Electrical Work (CCEW) issued for the licensed electrical work. Bioni Security & Electrical also holds NSW Security Master Licence 000108088, so plant security — cameras over a line, access control on a switchroom, a yard perimeter — is the same contractor and the same contract.

On the machine-safety side we work with safety circuits, interlocks, guard switches and emergency stops as part of a risk-based approach, designed with reference to relevant machine-safety standards and to any specification we are given. We do not certify machines as compliant with standards we have not been engaged to assess. Underground work between buildings and across yards is carried out with a BYDA service location search before excavation, correct burial depth, mechanical protection, marker tape and draw pits, and reinstatement. What moves the price

Industrial work is quoted itemised ex-GST against a stated shutdown window. The main drivers:

  • Panel complexity — a motor-starter panel and a multi-drive panel with safety relays and a PLC are very different builds
  • I/O count — every sensor, valve and drive adds wiring, checkout time and program logic, and checkout time is usually underestimated
  • Condition of the existing program — documented, backed-up code is cheap to modify; undocumented relay logic or a locked PLC carries reverse-engineering time, scoped separately
  • Switchboard and supply capacity — whether the existing board can feed the plant or has to be upgraded first, which is a project in its own right
  • Relocation logistics — rigging, floor fixing, and how far the machine moves from its supply and services
  • The commissioning window — plant that can only be tested outside production hours, or inside a fixed shutdown, costs more to commission
  • Site environment for security scope — dust, wash-down, vibration and forklift traffic change hardware selection and containment
  • Distance between buildings — a yard crossing means trenching, conduit and reinstatement, or a point-to-point link, and the two have very different numbers

If you have electrical drawings, a panel schedule or a program backup, bring them to the site visit. They shorten the quote, shorten the shutdown and reduce the chance of a surprise inside the window.

Frequently asked

Can you do the work inside our shutdown window?
That is how we scope it. We size the job against the window you actually have, prefabricate panels in our workshop, and have parts on site before it opens. If the scope will not fit, we say so in the quote rather than on the Sunday night — a line that does not restart on Monday costs far more than the honest conversation.
Our PLC program is undocumented and possibly password-locked. Can you still work on it?
Usually, but it is scoped as its own task. We establish what can be read, document what is there and get a verified backup off the machine before quoting the actual change, so you are not paying for discovery disguised as installation. Everything we touch is backed up before and after, versioned and handed to you.
Can you certify our machine guarding as compliant?
No, and be careful of anyone who says they can without doing the assessment. We design, wire and commission safety circuits, interlocks, guard switches and emergency stops to a risk-based approach and to any specification we are given, and we will work alongside your safety engineer. We do not certify a machine against a standard we have not been engaged to assess.
Can you handle both the machine and the site security?
Yes, on the same contract. We hold NSW Security Master Licence 000108088 and NSW Electrical Contractor Licence 350318C, so cameras over a line, access control on the switchroom and store, a zoned after-hours alarm and the switchboard work all come from one team — not two contractors coordinating around your shutdown.
Will our switchboard handle new plant?
That is the first thing we check, because it quietly governs the whole project. Spare ways, supply capacity, fault level and the condition of the existing board all matter, and a board upgrade is its own scope with its own lead time. Far better found at the site visit than the weekend the machine is craned in.
Do you attend breakdowns?
Yes. The advantage of one contractor is the diagnosis: a tripping machine might be a contactor, a drive fault, a sensor out of adjustment or a logic problem, and the person attending can open the panel, read the program and test the circuit rather than booking a second visit. Where we hold current drawings and a program backup for your plant, recovery is faster again.
Can you run power and data between buildings or across a yard?
Yes — we trench, lay conduit and install draw pits for underground power, data and security cable, with a BYDA search before excavation, correct depth, mechanical protection, backfill and reinstatement. Where trenching is impractical a point-to-point wireless link is often the better answer, and we will price both.
